How precision honing extends hydraulic cylinder life.

Bore geometry and surface finish are the two variables most commonly overlooked when a hydraulic cylinder is returned for service. The seal gets replaced. The obvious damage gets repaired. But if the bore is out of tolerance or the surface finish is wrong, the new seal will fail — usually within the same operating cycle that killed the last one.

Honing is the process that corrects both. It is not grinding and it is not polishing. It is a controlled material removal process using abrasive stones mounted on a rotating, reciprocating head. The result is a bore that is dimensionally correct to within ±2 micrometres and carries a cross-hatch surface finish that retains lubricant and provides the interface geometry a seal needs to bed in and run.

What honing actually does

A hydraulic cylinder bore wears unevenly. The areas that see the most load — the rod end, the mid-stroke zone — wear faster than the rest. Over time the bore becomes tapered, oval, or barrelled. None of these conditions is visible to the naked eye. All of them cause premature seal failure.

Single-pass honing removes material uniformly across the full bore length, returning it to a consistent diameter within tolerance. The cutting action also removes scoring, corrosion pitting, and the work-hardened surface layer that can accelerate seal wear.

The cross-hatch pattern left by the honing stones is not decorative. The angular scratches hold a thin film of hydraulic fluid that lubricates the seal during operation. A bore that is too smooth — polished rather than honed — does not retain this film. A bore that is too rough — not honed finely enough — acts as an abrasive against the seal lip.

When to specify honing

Honing is the right intervention when the bore shows measurable wear, scoring, or corrosion, or when a cylinder has required repeated seal replacements without apparent cause. It is also the standard first step in any cylinder rebuild — before new seals are fitted, the bore must be confirmed to be within tolerance.

Honing alone is not appropriate when the cylinder has structural damage, when the rod is bent, pitted, or corroded, or when glands, pistons, or end caps need machining. Those conditions require a full rebuild scope.

Santoo's honing specification

The Santoo honing facility covers internal diameters from 50mm to 900mm, with a maximum bore length of 8,000mm for closed cylinders and 16,000mm for open-bore. Dimensional tolerance is ±2 micrometres. Automatic taper correction is integrated — the machine detects and corrects taper without manual adjustment. Every bore is measured pre- and post-operation and the results are logged against the work order.

The facility is, by this specification, one of the few in the GCC capable of handling the cylinder sizes required in mining, marine, and heavy industrial applications.

If a cylinder has failed on seals more than once in a service period, the bore needs to be measured before new seals are fitted. In most cases, a honing cycle is the reason the previous repair did not hold.
